    Saw a 690 Series Porter Cable router at an auction that wouldn't start. Noticed that it was missing carbon brushes and caps. Replaced them and boom, it started. Thus, was able to get a router, plunge router accessory, and another adjustable base for $80.00. Was able to use your site to identify the correct replacement parts, install them and obtain an excellent tool for a boat load of savings.

    Armature coms worn out and needed rebuilt

    Screwdriver, Bearing puller. Allen wrench.

    1. Took out brush caps and removed brushes
    2. Removed all housing screws and switch handle screws.
    3. Separated housing and removed armature
    4. Used small bearing puller to remove bearings.
    5. Pressed new bearings onto rebuilt armature and reassembled in reverse order.

    installed new brushes and cap , however the manufacture did not have cap available any more and looking on net i found replacement parts had both in stock . wow i will keep their site on record so if i need more in future and ill be good to go

    a router brush cap cracked when tightening

    I did not complete the repair/replacement because the brush caps sent didn't fit my porter cable router but I eventually found ones that did fit at a Dewalt/Black and Decker repair/parts store in California. Just a simple screw in cap screw to capture the brush spring end. I kept the ones sent because they were relatively inexpensive and not cost effective to send them back plus I have another tool that they will work on if need be.

    Threaded section of brush cap broke from 'age'

    I worked, sweated, toiled and even said a few unmentionable expletives as I simply screwed the replacement cap in place and snugged it with a flat blade screwdriver. Then it was nap time as I had worked so hard to repair the router.

    I forgot the special instructions part. . . . . one must first remove the replacement cap from the plastic that it is shipped in,

    The brush caps cracked when I was trying to install them

    Removed brush caps to check the brushes. This was extremely difficult lining up the brushes in their holders. I used a dental pick to hold them in place while screwing in the caps. This was way more difficult then you would think. I bent the brushes so they were held in place a little to get the brush cap started. This will take patience. Trying to jam the brushes in and screw on the cap was how I cracked the old caps because the brush was not properly in its holder.

    Missing Brush Cap from Porter Cable router found in yardsale

    Screwdriver, Strip of paper 3/8\\

    1. insert the brush assy.
    2. Place a strip of paper across the assembly and depress the spring of the brush assy.
    3. Hold the brush down with the paper over the assy and slip the cap over the paper into the brush cavity.
    4. While gently holding down the brush cap, slide the paper out so the top of the brush does not slip out of the holder.
    5. when the paper is removed and the brush is properly seated in the holder, maintain the cap pressure with your finger and screw the cap down with a flat tip screwdriver.
